
A wire harness may look like wires tied to a few connectors. It becomes the path for power and signals. One wrong pin, weak crimp or short branch can stop the unit. Freeze the Circuit Before Making the Sample
The first document should be a wiring diagram. It must show each circuit, wire size, colour, connector, terminal and pin position. A bill of materials should name the approved parts.
Branch lengths need fixed reference points. Measure from the connector face or another stated point, not from a loose bend in the bundle. Add the main length, breakout points, strip length, sleeve, tape, tube, label and clip positions.
The harness must also fit the product. Share enclosure space, sharp edges, hot zones, moving parts and the assembly route. A drawing that works on a desk may still be hard to install.
Treat the Crimp as an Electrical Joint
A crimp is not correct because the terminal stays on the wire. Strip length, strand condition, crimp height, terminal shape and pull strength all matter.
Cut strands reduce the current path. Loose strands can escape the crimp wings. Too much force may damage the terminal or wire, while too little force can create a weak contact. The terminal must lock fully inside its housing.
Buyers comparing wire harness manufacturers in India should ask how crimp settings are approved, checked during a shift and linked to the tool. Where a customer has set crimp limits, those values should appear in the work instruction.
Test Function, Fit and Routing
Continuity testing confirms that each circuit connects end to end. It should also detect crossed wires, open circuits and wrong pin positions. Polarity checks are needed where direction matters.
Testing does not end there. The sample must mate with the socket, follow the route and sit without strain. Check bend points, branch angles, clip positions and clearance from heat or sharp metal.

Make Changes Visible
Connector makers may revise parts, or a terminal may become hard to source. No replacement should enter production only because it looks similar. The OEM team must approve its fit, material, rating and crimp match.
Give each drawing and bill of materials a revision number. The purchase order should quote that revision. Old files, samples and shop instructions must be removed or marked to prevent mixed builds.
Control the Full Batch
An approved sample proves the design once. Batch control proves it again and again. Set checks for cut length, stripping, crimp, pinning, branch position, labels, continuity and packing. Keep enough records to trace the batch and key inputs.
